A comprehensive project focused on the design-to-cost and manufacturing of a next-generation micro-quadcopter drone was executed by ALTEN Technology. The team’s approach centered on in-depth collaboration with the client to establish key design considerations and performance goals, meticulously integrating target manufacturing processes, both mechanical and electrical, into the design phase. Cost benefits were rigorously assessed using quotes to effectively manage COGS estimates. This effort led to significant results, including recommendations for transitioning from hand-built to injection-molded techniques via a contract manufacturer, achieving crucial mass-neutral design recommendations, and establishing a baseline Design for Manufacturing and Assembly product against prototype processes. ALTEN Technology leveraged key methodologies such as DMFA assessment, rigid flex electrical architecture, structural finite element analysis, and detailed evaluations of COTS versus custom motors and mechanisms, along with battery pack chemistry and assembly.
